    Cast, bronze or steel ( as long as it gets lubrication) should all be fine. You're not going to run at 500 rpm so galling isn't likely if proper clearance is maintained. Make sure to keep that oil port operational and filled often. On a grinder good lubrication is the only chance at decent life...

    I would think "U" shaped "threads" . These are fairly common in cable ferrules. But better make sure with the customer. The fairly sharp crowns help bite into the cable.

    Allied Spade Drill

    I use a lot of AMEC and similar drills, a pre drill helps, but depending on a few factors isn't always necessary. I do start in feeding slow until the tip stabilizes if no pre drill is used.
